5 Signs Your Plant Is a Good Candidate for ImpactNOW™

Manufacturers are collecting more operational data than ever, but collecting data does not automatically translate into better performance.

Historians, MES platforms, SCADA systems, PLCs, quality systems, and production databases can contain years of information about how a process actually behaves, while many of the losses affecting throughput, quality, yield, and cost remain difficult to see in traditional production reporting.

That gap is what ImpactNOW™ is designed to address. Rather than beginning with a large technology investment or a broad digital transformation initiative, ImpactNOW starts with an operational challenge and uses existing plant data, process knowledge, exploratory analytics, and machine learning where appropriate to determine whether a measurable improvement opportunity exists.

The typical engagement takes three to five weeks and is intended to provide enough evidence to decide what deserves further investment and what does not.

So what makes a manufacturing operation a strong candidate? These five signs are a good place to start.

1.You know there is a performance problem, but you cannot confidently explain what is driving it

Maybe scrap has increased, startups are inconsistent, one line performs differently from another, or process variability continues despite repeated troubleshooting. Your team knows something is happening, but the available reporting does not provide enough context to explain why.

ImpactNOW starts with the operational challenge and uses plant data to test assumptions against what is actually happening in the process. The problem you initially see may not be the problem the data ultimately reveals.

In one separator application, the initial concern was PID loop instability. Analysis revealed a larger opportunity during startup: operators estimated startups took about seven minutes, while the data showed 13–14 minutes with significant off-spec production. Further analysis identified repeatable operating patterns that supported automated sequencing and approximately $2 million in annual material savings across 16 separators.

You do not need to know the root cause before starting. You need a meaningful operational problem worth investigating.

2.You have plenty of plant data, but much of it is still used reactively

Most manufacturers do not have a data collection problem. Historians, MES, SCADA, PLCs, quality systems, and other plant-floor sources are already generating significant amounts of information. The challenge is connecting that data to enough operational context to understand what it actually means.

If engineers are digging through historian trends after an upset, relying on spreadsheets to compare runs, or spending hours assembling information before they can investigate a production issue, there may be more value available from the systems already in place.

ImpactNOW works with existing plant data to organize, contextualize, and analyze it around a specific operational challenge. Imperfect data does not automatically disqualify a plant, either. Part of the process is determining what data is usable, what context is missing, and whether there is enough evidence to uncover and quantify an improvement opportunity.

3.Your team can see the loss, but you cannot put a reliable financial value on it

Manufacturing teams often know where performance is slipping. They see giveaway, startup losses, process variation, quality issues, downtime, or inconsistent equipment performance. What is harder is determining which losses are significant enough to act on first.

ImpactNOW connects the operational findings in the data to a measurable business case. The goal is not simply to uncover an interesting pattern, but to quantify the opportunity so engineering and leadership can make a more informed decision about what deserves further investment.

In one high-speed filling application, head-level analysis uncovered variation that aggregated production reporting was masking. The result was an estimated $300,000–$800,000 in potential annual savings from reduced giveaway, along with additional maintenance opportunities.

The point is not just to find something in the data. It is to understand what it is worth and whether it justifies action.

4.You are being asked to use AI or become more predictive, but you are not sure what the right first use case is

Pressure to “do something with AI” is growing, but there is a big difference between demonstrating AI and using it to improve an operating process. The best starting point is not the technology; it is a real plant-floor problem worth solving.

ImpactNOW starts with the process, the available data, and the desired operational outcome. Exploratory analytics and machine learning are used where they can help uncover relationships, validate assumptions, and identify opportunities that may not be visible through traditional reporting.

You do not need to be “AI ready” to start. ImpactNOW helps determine whether the data and opportunity support more advanced analytics, giving teams a practical path to build from evidence rather than hype.

5.You need evidence before committing to a larger analytics or optimization investment

This may be the clearest indication that ImpactNOW is a good fit.

Manufacturers have good reason to be cautious about another analytics initiative, especially when previous projects required significant time, money, or internal resources without producing measurable operational results.

ImpactNOW is designed to reduce that uncertainty before a larger commitment is made. In a focused engagement, the team investigates the operational challenge, evaluates the available data, quantifies the opportunity, and develops a clearer path forward based on what the evidence supports.

The next step might be process improvement, additional Data Operations work, advanced analytics, automation, or further validation. It does not have to begin with a large-scale implementation.

Prove where the value is first, then decide how far to go.

A Good Candidate Does Not Have to Be a “Data-Mature” Plant

One of the most important misconceptions about industrial analytics is that everything needs to be cleaned up before meaningful work can begin. In reality, manufacturers frequently enter the process with disconnected systems, inconsistent data, missing context, manual analysis, and uncertainty about what information can actually be trusted. Those conditions are not unusual, and they do not automatically prevent a plant from starting.

What matters more is whether there is an operational challenge worth investigating and enough access to the process, people, and data to evaluate it. From there, ImpactNOW provides a structured way to determine whether the opportunity is real, valuable, deployable, and clear enough to justify the next step.

That creates a very different path from a traditional transformation program. Instead of making a major commitment based on assumptions about what AI or analytics might eventually deliver, manufacturers can begin with a focused use case, establish the evidence, quantify the potential return, and build from there.

If several of these signs sound familiar, you may already have what you need to begin. The next question is what your existing operational data can tell you about where the greatest opportunity is hiding.
